New technologies require new cooling concepts and a consequent lightweight construction. In high pressure die casting ducts for cooling or oil are traditionally realized by sliders or drilling afterwards. However, such cavities are bound to straight axes.
With the innovative and highly stable Combicore solution, casting cores can also be applied in high pressure die casting for the first time. Even with a high casting pressure level above 1,000 bar, the Combicore cores retain their shape. At this, the occurring ducts are no longer bound to straight axes and follow curved courses of wall with single bends. With this they allow a near net shape casting with significant saving in material. The resulting components are significantly lighter as traditionally manufactured casting parts.
Combicore-cores are applicable in all casting processes, also in sand and chill-mold casting of iron, magnesium and copper alloys.
In their simplest version, Combicore casting cores consist of a metal tube filled with molding material. In light metal casting thin-walled aluminum tubes of different alloys and pure table salt are used. The filled tube is drawn through a drawing die and reduced in diameter. In the process the molding material is compressed and solidified.
The final shaping of the cores takes place on bending machines and if necessary by pressing. Additionally, single cores can be connected to duct systems which are easily insertable into the casting mould. The mounting of fixing bolts can simplify and accelerate the insertion process, too. At this, the tube is often inserted into a forming slot. Sleeves or chaplets also support the tube fixation and provide this necessary stability. The gating system is easy to optimize for the tube which can be heated or placed under vacuum according to the casting parameters.
After the casting process, the ecological filler material is just removed out of the tube environmentally and resource friendly within the cycle time. This material can be recycled or used for other purposes.
The tube casing remains in the casting piece and represents the protective wall of the channel. Adjoining cast defects, so-called blowholes, are no longer relevant in fluid conducting.
Combicore-cores allow new designs and component constructions and offer process-reliable, economic casting solutions. Complex and tool-intensive machining of the casting is not necessary. The recycling of rejected parts is also considerably easier as a separation of different materials is omitted.
Typical applications are in the automotive sector, e.g. gearbox housings, engine blocks, calipers or rechargeable batteries for electric cars. Combicore-cores allow a near-shape casting, considerable material savings and lower fuel consumption during operation.
